Wire Failures in ESP Systems: Causes, Mechanisms, and Mitigation

Electrostatic precipitators (ESPs) rely heavily on the integrity of discharge electrode wires to maintain consistent field performance and particulate collection. Wire failures, even isolated ones, can trigger arcing, field imbalances, and full shutdowns—significantly affecting reliability and emissions compliance. Many installations still operate with weighted wires and these are common causes of failures.

Root Causes of Wire Failures

Key factors contributing to wire degradation in ESPs include:

Warped Collection Plates

Uneven spacing raises localized sparking and risks shorted fields. 

Metal Fatigue from Excessive Rapping

Over rapping accelerates stress cycles, particularly under high-temperature or corrosive conditions, leading to structural failure.

Chemical Attack

Reactive flue gases like SO₂ or HCl can corrode metal surfaces, weakening mechanical and electrical integrity.

Mechanical Failure

Wire distortions due to poor installation, loose tensioning, or excessive impact can cause slack, misalignment, and arcing.

Spit Arc Erosion at Wire Frame Interfaces

Arc discharges where wire meets frame erode support structure and compromise electrical contact.

Material Push-Up from Full Hoppers

High ash levels exert upward force on lower wire sections, creating slack and triggering spark events.

Undersized Weights

If weights are too light, wires slack and oscillate under gas flow or rapping impulses. 

Swinging Lower Frames

Frame movement can close spacing between wires and plates, increasing spark risk due to erratic clearances.
